Emulsification, Filling and Quality Inspection: The Complete Manufacturing Process from Formula to Finished Product
Batch-to-batch consistency is not luck. It is the result of controlled parameters at every step — weighing, heating, homogenizing, in-process testing, filling, labeling and final release.
To the uninitiated, making hair color looks like mixing ingredients in a big tank. In a working hair color manufacturer, it is a controlled sequence in which temperature, time, shear speed and addition order are all written down before the first raw material is weighed.
A qualified batch of hair dye cream or hair color shampoo must be emulsified or homogenized inside a defined parameter window to reach a uniform texture, a stable shade and a consistent form. Deviate on any one of them and you get texture variation between batches, shading that drifts, or a product whose stability drops in the warehouse. This article walks through what actually happens on the floor — and which controls protect your order.
01 — Why parameters matter
Production Is More Than “Mixing Things Together”
Every product Mingli produces runs against a batch production document: the raw material list, the addition sequence, the target temperature range, the homogenizing time and speed, and the in-process test points. Operators do not work from memory, and nothing is adjusted informally mid-batch.
That discipline is what allows a hair dye wholesaler to reorder the same shade twelve months later and receive product that matches the first shipment. It is also why process parameter management, equipment maintenance and in-process inspection sit at the center of our production process rather than at the end of it.

02 — Bulk production
Emulsification: How the Semi-Finished Product Is Formed
Using hair color cream as the example, bulk production runs through four controlled stages. The same logic applies to hair dye shampoo, beard color and hair care bases, with different parameter windows for each formula.
Weighing and addition
Production staff weigh each raw material individually against the batch production document and add them to the tank in the specified sequence. Weighing accuracy is where formula precision either holds or is lost, so all raw materials are weighed on calibrated electronic scales and verified by a second person before addition.
Heating and dissolution
Some raw materials only dissolve or disperse properly within a specific temperature band. The emulsification tank uses a jacketed heating system to bring the material into that range while mixing begins, so solid components are fully dissolved before the phases are combined.
Homogenization and emulsification
Oil phase and water phase are combined at a set temperature, then emulsified through a high-shear homogenizer that forces two immiscible phases into one stable cream or emulsion. Homogenizing time, speed and temperature are controlled together — this is the step that decides final texture and long-term stability, and it cannot be corrected later.
Cooling and heat-sensitive additions
After homogenizing, the batch is cooled to a safe temperature before fragrance, functional ingredients (plant extracts, essential oils) and colorants go in. These are typically heat-sensitive, and adding them after cooling preserves as much of their performance and scent profile as possible.
This sequence is also where formulation requests become physical constraints. A no PPD hair dye shampoo or a hair color without ammonia base behaves differently under shear and heat than a conventional system, which is why the parameter window is defined during R&D and sampling and then carried into mass production unchanged.
03 — In-process control
In-Process Inspection: The Bulk Must Pass the Gate Before Filling
Once emulsification is complete, QC inspects the semi-finished product against the approved sample standard before a single bottle is filled. This in-process quality control step (IPQC) is the first line of defense that keeps a questionable batch out of finished goods.

The bulk is released to the filling line and the batch number is carried forward, linking every filled unit back to its production record.
Filling stops immediately. R&D and production analyze the cause together, correct it, and only then does the batch move on — no partial release, no “close enough.”

04 — Filling line
Filling: Moving Bulk into Final Packaging
Released bulk is transferred to the filling line. Mingli runs automated filling equipment with a capacity of 10,000+ units per day per machine, configured for different volumes and formats — bottles, single-use sachets, tubes and kit components.
Controls applied during filling

Fill accuracy — filled units are weighed at set intervals to confirm net content stays inside the declared tolerance.

Seal integrity — caps, pumps and tube seals are checked for complete closure, because a leak in transit damages the whole carton, not one unit.

Bottle mouth cleanliness — no residue left after filling, which protects both label adhesion and how the unit looks on shelf.

First-piece confirmation — the first units of each run are checked and signed off before the line goes to full batch speed.
Format changes the control emphasis. Sachets for a fast hair color dye line live or die on seal integrity and fill weight; a 400ml black hair shampoo bottle is judged on fill line consistency and cap torque. Both are set during first-piece confirmation rather than discovered at final inspection.
05 — Labeling & assembly
Labeling and Kit Assembly
Filled units move to labeling. Automated equipment holds relative label position consistent and removes most human error; labels are then inspected by hand for flatness, position and content clarity — a machine will happily apply a crooked label all day if nobody is watching.
Kits need a second layer of attention. For a dual-component dye cream system (Component A + Component B) or a combination set (product, gloves, instruction leaflet), each unit is verified individually so that shade, specification and quantity all match. Mixing two shades inside one carton is the kind of error that turns into a customer return, not a note in a report.
Multi-language leaflets and market-specific label content are confirmed against the artwork approval before the labeling run starts. Reprinting labels after a batch is already assembled costs more than double-checking the file.
06 — How the line is staffed
Automation Plus Manual Verification
Our production philosophy is simple to state and harder to maintain: automated equipment handles speed and standardization, people handle detail and anomaly identification. Machines are consistent but blind; an experienced operator notices the batch that smells slightly off or the carton that feels light.
Personnel are stationed at both ends of the filling and labeling lines for visual inspection and sampling checks. That is how the occurrence rate of missing components, wrong components and appearance defects is held to very low levels while throughput keeps climbing — the balance a serious hair dye ODM partner has to strike for wholesale hair color programs running several SKUs at once.
If your product is a dual-component system (dye cream + developer), specify the volume ratio and pairing method for both components when you place the order. It lets the factory calibrate filling equipment in advance instead of interrupting the production rhythm mid-run — usually the difference between an on-time and a late shipment.

Production Q&A for Buyers
How long does one production run take?
Bulk production for most formulas takes 1–2 days, with roughly 2 days of semi-finished product testing before filling. Raw material preparation runs about 3 days, while new printed packaging typically needs around 15 days because a new mould has to be opened. Packaging lead time, not the tank, is usually what sets your delivery date.
Can I get the batch records for my order?
In-process and finished product inspection records are kept for every batch. Tell your sales contact what your importer requires and the documentation can be prepared alongside production instead of reconstructed afterwards.
Will a repeat order match my first shipment?
That is the purpose of the retained sample and the fixed parameter window. The same formula, the same homogenizing parameters and the same approved standard are used, and the new batch is compared against the retained reference before release — which is what a hair color wholesaler needs when a shade is already selling on shelf.
Can one order include several shades and formats?
Yes, and it is worth planning deliberately. Shades from the same base are scheduled in sequence to reduce changeover, and mixed formats (bottle plus sachet) are filled on separate configurations. Sharing your full SKU list up front lets us group the schedule instead of splitting your wholesale hair dye program across disconnected runs.
What happens if something fails inspection?
Filling stops, the cause is investigated jointly by R&D and production, and the batch only continues after the issue is resolved. As a wholesale manufacturer we would rather explain a two-day delay than ship a batch we are not confident in.
Can I visit the factory or run a third-party inspection?
